Well crafted TIG sleeved barrels are not easily detected and, IME, work well for shooter guns (maybe less well for collector guns).

Control of handling dynamics is a matter of knowing what to specify and paying for the extra work that may be necessary. One of the issues is that often the barrels are being repaired due to thin walls. Well, to state the obvious, they didn't come from the maker that thin. So, we must assume they "grew" thin in service. Ergo, the gun's handling dynamics have already changed from original. If you are in love with the gun's current handling, you will have to settle for equally thin barrels or shorter, thicker barrels.

A gun's OE handling is by no means magic. Because only weight and balance were measured, swing efforts, the measure of handling dynamics, was purely subjective. British game pattern guns were lighter, more rearward balanced, and required less swing effort (both unmounted and mounted) than typical American 12 bores. Hence the idea that some form of magic was used in their building.

What I meant to say is in America when we want to add second set of barrels to make gun more versatile we simply buy another shotgun. If one picks the right gun to begin with it isn't so bad. For example, while choke tube system can be a pain in the ass a piece of thin threaded pice is a lot less expensive than entire new barrel or set of barrels.

Iould be wrong but didn't really take it from the original poster he was wanting barrels repaired but to have extras made as he did not mention the possibility of sleeving. Been a long time ago,1970-72, but i had a barrel set made in Italy by one of the Bernadellis, using boehler steel, for the outrageous sum of $125.00. I kept my original Damascus set but had the extra ones made as at that point I was not thoroughly convinced it was OK to shoot the Damascus. Some changes in the laws occurred while it was in Italy so took a lot longer to get it back than had been promised & due to these changes the company in Florida which had handled the transaction dropped the service. This was an FE grade Lefever & will have to say quality was not quite as good as the original barrels, but were certainly serviceable as a shooter. This has been my Go To gun for all these years since.

Preserving the dynamics can be done by selecting the appropriate modern steel. The stronger the steel the less material needed. There is an interesting comparison in barrel wall dimensions for three steel grades in the CIP reports.

As for technical feasibility this is an interesting approach:

That's a fascinating possibility to contemplate! Any ideas who could do this in the States? I guess the idea would be to have the machinist scan and reproduce the breech end and lumps and then have them sleeved by a competent gunmaker?

Tha is exactly what I had in mind. Three D scanners and CNC milling machines are capable of way more precision than is needed for a barrel to action fit. And yes, after the monobloc is made the process can be taken over by a gunsmith who is in tune with nuances of balance and handling, at least more so than a CNC man would be when fitting and striking up the tubes.

The 3D process provides the unique feature of making a plastic ABS prototype monobloc that can be tried for fit before going on to the final steel version. Diagrams and drawings are OK but nothing can convey bulk and volume like a three dimensional shape you can hold in your hands and examine from all sides..

The purist objections are sidestepped by the fact that such a process leaves all original parts unscathed.

Who can do it? I am not in the US so I cannot say, but the folks at Nitroexpress.com who dabble in double rifle builds might be able to offer some info.

I would contact Guns Spendal (Ljubljana).
Ales Spendal worked as master gunsmith at Fanzoj for years.
His prices are some 40% lower compared to Ferlach.
